Shipping costs can quietly erase an online store’s profit if you guess your postage or pay retail counter prices. Buying commercial labels online cuts your costs immediately, and setting clear shipping rates at checkout protects your margins on every order. The worked example below shows the fulfillment math for a small store at two sales volumes, so you can see where label tools and checkout strategies start to cost you money. All prices and rules are US figures checked on 2026-10-03.
Worked example: shipping costs at 30 and 150 orders a month
These two stores are hypothetical, but the rules and software prices are real. Both sell a handmade leather wallet for $40. Production costs are $12 per unit, packaging materials cost $1.00 per order, and each parcel weighs 1 lb packed in a compact 7 × 5 × 4 inch box (140 cubic inches, well under the 1,728 cubic inch dimensional cutoff). The store uses USPS Ground Advantage with a hypothetical commercial postage cost of $6.00 per package.
Store A: 30 orders a month ($1,200 in product sales). Postage is 30 × $6.00 = $180.00. Packaging is 30 × $1.00 = $30.00. Base fulfillment expense is $180.00 + $30.00 = $210.00 ($7.00 per order).

On 30 orders, ShipStation’s 50-shipment tier adds $14.99 ÷ 30 = 50¢ per package in software cost. Because Pirate Ship and Shopify Shipping both access commercial postage rates with $0 monthly software fees, paying for label software at this volume is pure overhead.
Checkout pricing directly changes profit on those 30 orders:
- Charging shipping at checkout: You charge $40.00 plus a $6.00 flat shipping fee. Total revenue is 30 × $46.00 = $1,380.00. Total costs are $360.00 in product costs (30 × $12), $30.00 in packaging, and $180.00 in postage, equaling $570.00. Store profit before payment fees is $1,380.00 - $570.00 = $810.00 ($27.00 per order).
- Free shipping without raising prices: You keep the item at $40.00 and absorb shipping. Total revenue is 30 × $40.00 = $1,200.00. Costs remain $570.00. Profit drops to $1,200.00 - $570.00 = $630.00 ($21.00 per order). Absorbing shipping cuts $180.00 of profit ($6.00 × 30), a 22.2% drop ($6.00 ÷ $27.00).
- Free shipping folded into prices: You raise the price to $46.00 with free checkout shipping. Revenue is 30 × $46.00 = $1,380.00. Costs are $570.00. Profit stays at $810.00 ($27.00 per order).
Store B: 150 orders a month ($6,000 in product sales). Total postage is 150 × $6.00 = $900.00. Packaging materials cost 150 × $1.00 = $150.00. Base fulfillment costs are $900.00 + $150.00 = $1,050.00.
At 150 orders, the store needs ShipStation’s 500-shipment tier at $39.99 a month:

The software cost drops to $39.99 ÷ 150 = 27¢ per order.
When ShipStation is worth it: Its $14.99 to $39.99 fee pays off only when pulling orders from several channels into one screen saves you more time than the fee is worth to you. As a hypothetical, at $20 an hour, $39.99 has to save about 2 hours a month.

How carriers calculate shipping rates
Domestic postage depends on distance zones, parcel weight, and box dimensions.
Distance zones and scale weight
USPS divides the country into Zones 1 through 9 based on distance between origin and destination ZIP codes. Base rates increase as the destination zone rises. Scale weight measures actual box weight. Small, heavy parcels bill on scale weight alone, while large, lightweight cartons bill on dimensional weight.
Dimensional weight calculations
USPS charges dimensional weight (DIM weight) on domestic parcels larger than 1 cubic foot (1,728 cubic inches) to account for vehicle cargo space. Measure length, width, and height rounded to the nearest whole inch, multiply for cubic inches, divide by 166, and round up to the next pound. A 2 lb blanket in an 18 × 14 × 12 inch box (3,024 cu in) divided by 166 yields 18.21, billing at 19 lbs. Nonrectangular parcels multiply volume by 0.785 before dividing by 166. Private carriers (FedEx, UPS) commonly use a 139 divisor.

USPS Ground Advantage limits size to 130 inches in combined length and girth ((2 × width) + (2 × height)). Priority Mail limits length plus girth to under 108 inches. Maximum weight for both is 70 lbs.

Most new stores rely on USPS for universal residential delivery, free carrier pickups, and included tracking.
USPS Ground Advantage
USPS Ground Advantage is the standard ground option for parcels up to 70 lbs. It delivers in 2 to 5 business days, includes tracking, and provides built-in insurance up to $100 at no extra charge, with extra coverage available up to $5,000.
USPS Priority Mail and Flat Rate
USPS Priority Mail delivers in 1 to 3 business days for packages up to 70 lbs with combined length and girth under 108 inches, including tracking and up to $100 insurance. Priority Mail Flat Rate charges a single flat price to any US state for items up to 70 lbs that fit inside official USPS boxes with flaps closing normally. USPS supplies Flat Rate boxes online for free. Flat Rate saves money on dense, heavy items traveling to distant zones (Zones 7 and 8).
Commercial postage with Click-N-Ship
Buying postage at a Post Office counter costs full retail price. USPS Click-N-Ship provides discounted Commercial Rates online automatically. Senders can print single labels or edit batches in the Advanced Label Manager, and schedule free package pickups online during regular mail delivery. USPS Label Delivery prints and delivers physical labels for $1.65.
Free, flat, or calculated shipping at checkout
Your checkout shipping setup determines cart conversion and operating margins. Modern platforms support three main rate strategies. Store owners can use shipping profiles to set separate rates for specific products or warehouse locations, or add a fixed fee or percentage handling markup to carrier rates to cover packaging materials.

Packaging, thermal printers, and pickups
Careful packaging protects goods and avoids dimensional weight surcharges:
- Box sizing: Keep boxes compact to stay under 1,728 cubic inches. Use poly mailers for clothing to cut tare weight and avoid dimensional weight fees.
- USPS packaging rules: USPS provides Priority Mail boxes for free, but federal rules restrict them exclusively to Priority Mail shipments. Using them for Ground Advantage is prohibited.
- Printing labels: Beginners can print on plain paper and tape over labels without covering barcodes. High-volume stores should use a 4 × 6 inch direct thermal label printer.
- Returns and pickups: Shopify allows merchants to issue returns, send instructions, and refund shipping or deduct restocking fees. Pirate Ship offers Pay-on-Use return labels. International shipping and customs
Cross-border sales require customs declarations, product classification, and tax compliance:
- Customs forms and HS codes: Online tools generate digital customs declarations (PS Form 2976-A or 2976-B) placed in a clear plastic pouch (PS Form 2976-E) affixed to the box. Counter senders must use paper worksheet PS Form 2976-R. Adding 6-digit Harmonized System (HS) codes ensures proper duty calculation and speeds border clearance.
- DDU versus DDP delivery: Under DDU (Delivered Duty Unpaid / DAP), buyers pay import duties and taxes before delivery, risking rejected shipments. Under DDP (Delivered Duty Paid), the merchant collects duties at checkout and prepays them on the label, preventing customs delivery delays.
- Key country import rules: The UK collects VAT on orders £135 or under at the point of sale (delivered by Royal Mail). Canada maintains a 20 CAD postal de minimis (40 CAD for couriers), and commercial US-bound Canada Post shipments must use DDP. Australia collects 10% GST on imports valued at 1,000 AUD or less (delivered by Australia Post).
Commercial imports over $2,500 require formal entry and a customs bond (CBP Form 301). Under the FTC Mail Order Rule, merchants must ship orders within 30 days if no timeframe is stated, or refund delayed orders within seven working days (one billing cycle for card purchases). When this is not for you
Direct parcel shipping does not fit every store model:
- Dropshipping stores: Suppliers hold inventory and ship directly to buyers. The merchant handles customer service and tracking but does not buy labels. Read dropshipping explained.

- Heavy freight goods: Products over 70 lbs or exceeding 130 inches length and girth cannot travel via standard USPS services and require freight carriers.
Common mistakes when shipping
Avoid these fulfillment errors:
- Paying retail post office rates: Post office counters charge full retail. Always buy commercial postage online via Shopify Shipping, Pirate Ship, or Click-N-Ship.
- Using Priority Mail boxes for Ground Advantage: Using free Priority Mail boxes for other services violates postal rules and causes delivery delays or postage dues.
- Absorbing free shipping without price adjustments: Offering free shipping without adjusting prices cuts margins directly. Raise item prices or set an order threshold.
- Ignoring dimensional weight: Oversized boxes trigger dimensional pricing. An 18 × 14 × 12 inch box bills at 19 lbs on USPS even if it weighs 2 lbs.
- Shipping cross-border DDU without clear warnings: Unexpected import taxes cause international customers to reject packages, leaving you with return fees.
How to decide your shipping setup in 10 minutes
Follow this five-step checklist:
- Weigh and measure your package: Pack your item. If length × width × height exceeds 1,728 cubic inches, divide by 166 for your USPS dimensional weight.
- Pick your default carrier service: Use USPS Ground Advantage (2 to 5 business days, $100 insurance included) for parcels under 70 lbs.
- Configure checkout shipping rates: Set a free shipping threshold (such as orders over $50) or charge a flat rate that covers your average postage.
